First of all I want to say I'm still here.........lots of you asked about blog entries and I look forward to getting back to more writing. I have a friend working on a new website for me which will update some much needed information. I have been posting lots of pictures on Insta Gram since my last blog entry.<br />
I'm glad to say I have finally put together a class schedule for windsor chairs for next summer 2016. Each class can have up to 4 students. Lunch is provided each day and the price of the class includes all materials. Some chairs can be made as a rocker but I will need to know ahead of time to turn the correct legs. All turnings will be provided. Thanks for following and I hope to see you in class next year.<br />

I finally put a finished roof on the little shed before winter set in. I wanted to do a split shake roof but time did not allow. It has been almost a year open to the weather so I needed a roof quick and with all the teaching and chairs to make this will have to do. This is usually my life. The first step was black tar paper to cover the rough sawn boards. This keeps you from seeing the foam insulation between the boards on the inside. Then the 2'' insulation goes on and then plywood.<br />

I brought the turnings but the students drilled, reamed and installed the undercarriage. Sounds simple but a lot is learned about the lower end of Windsors. I plan to add some of these weekend classes this year at my shop.<br />

Recently I had Travis Curtis here build a sack back rocker. I make this a 6 day class but Travis completed the chair in 5 days. Not bad for his first chair. He came back on day 6 to paint the chair. This was a first for Pennington Windsor Chairs. I have the best students.<br />

My dear friends Ziggy and April have returned back home to Berea, Kentucky tonight. Although the shop is quiet and lonely now I can't help but smile when I think of what we accomplished the last few weeks. A shaker blanket chest is no easy project even for the seasoned woodworker. Ziggy and April with their never ending energy made this look easy and they have never cut dovetails before. I knew what they were capable of so when Ziggy asked if they could make one I did not hesitate. So they went to work breaking down boards of beautiful wide curly cherry. </div>

I always cut pins first but I showed them how to cut tails first. I think for wide case pieces this just seems better. Ziggy would saw and cut one end and April would do the other.<br />

There is a lot of dovetails on a blanket chest. Ziggy made fast accurate work with the western style dovetail saw.<br />

Ziggy could not wait to oil the case even if it meant smelling the oil all the way back home. I'm so glad he did because what a treat to see the grain come alive. We used the linseed, varnish, thinner mixture that I use on my chairs.<br />

The last couple of weeks have been very exciting here in the shop. My friends from Berea, Ky. April and Ziggy have been staying with me along with a very talented friend of theirs. If you recall last year April built a spinning wheel. More on that later. First I'd like you to meet Jacob. He built the banjo that he's playing below. This is not a kit but a high end banjo built from scratch. Not only that but he built two banjos.</div>

I quickly learned that Jacob is a rare and talented individual. These were his first banjos and watching them come together was a great treat. I learned a great deal about how intricate and perfect everything must be for a banjo to be born.<br />

He used some nice maple burl on the top. He sawed and dried it himself. Aircraft aluminum is imbedded into the neck for strength. Everything must be aligned perfectly.<br />

He lapped the body to the neck using sandpaper wrapped on the body. Did I mention alignment is critical.<br />

After the frets are pressed in and filed, the bridges are contructed. Lots of custom shaping by hand.<br />

Several years ago I ran across a very nice cross cut saw at a flea market in Nashville, Tn. I bought it to mount to my shop wall to remember how things were once done years ago. I never considered using it until my friend John Watson brought his friends by to see the shop. Bill and Dena who live in Missoula, Montana were visiting Nashville for a convention. They really liked the saw and actually use saws like this to harvest their firewood at the hunting camps. I hated to see it go but I knew the saw would be used for what it was intended. The saw was in such good shape, very sharp and ready to work that it was hard to understand that it was over a 100 years old. They made this short video to show me the saw in action. I love the sound that it makes and realized I had never heard one working before.</div>

After a long chair class it's good to get out of the shop and build up the material stash. Sometimes it seems I spend half my time looking for chair materials and the best logs. Late fall is the best time to head to my favorite log yard in Kentucky. It was a good day. I found 2 sugar maple logs that would make any respectable wood turner blush. I love these 15'' diameter 12' long logs that are white to the center. Very little taper (if any) and straight enough to saw on the mill.</div>

If the maple wasn't enough I scored an 8' white oak for only $10 because it had several nails in it. My splitting wedge does not care. Great spindle material. I can even re-use the nails in some ladder back chairs or something....haha<br />

As much as I love local hardwoods sometimes I have to travel to get material. Last month I made the trip to the upper peninsula on Lake Michigan to buy some 8/4 pine for seat blanks. Almost every board was 20'' wide and clear for 10'. I've never seen pine like that around here in the south. The pine here grows too fast and carves too spongy. It also has a lot of sap. These boards after air drying should be fun to carve.<br />

I had a heavy load on a 20' trailer. Kim and Logan tagged along but 48 hours from middle Tennessee to Escanaba Michigan and back (in 2 days) was no vacation. Saw lots of stuff out the windshield but that was it. I wish someone had told me to avoid the $16 toll fee through Chicago. Overall it was a good trip and I should have plenty of seat material after these dry.<br />

Day 5 begins with drilling the arm and seat for spindles. Yes we use lasers for this but only in one plane. We simply sight over the arm centered over the spindle deck to line up. Works really well.</div>

Spindles go in one at a time after careful sizing to the seat, arm and crest rail. The spindle hole through the arm is tapered from underneath and securely matches each spindle.<br />

Now the fun begins fitting the writing tablet to the chair. It slips over the last spindle and is routed underneath to fit over the arm rail. The two arm post hold the tablet level. This process went very smooth with great results.<br />

Fantastic work. These are museum quality chairs these guys are making. The bottom half is complete and all the carving is done by the end of day four. The next two days should have the chair complete. Saturday we start the writing arm and yes....dovetailed drawers!! Stay tuned to see how they turn out.<br />

Hows that for an introduction? He really is that good. We conveniently picked the hottest day of the year to do this but we survived. The tractor really helped.<br />

I also got my hands on some really nice Catalpa logs. These came from Bill Nelson in Indiana. If you have never carved Catalpa for chair seats then you are missing out on one of the great pleasures in life. It reminds me of Butternut, need I say more. These beauties sawed out 18-20'' wide and very clear.<br />

Cut out a simple jig to hold it while you clean the front. This keeps you from dinging it up in the shave horse or vise.<br />

One of the many joys of teaching is getting to work with people who really want to learn. My wife teaches 2nd grade and lots of her students are not always as enthusiastic as mine. I always come away from these classes having learned more than I knew before either about chair making, tools, or just the human spirit. Ok, sounds like the beginning of a joke but it kinda happened. I had a visit from two incredible chair makers last week. <a href="http://rundellandrundell.blogspot.com.au/">Glen Rundell</a> (far right). He builds and teaches windsors in Australia .He was here in the states visiting old friends and other chair makers. <a href="http://www.boggscollective.com/chairmaking-classes/">Jeff Lefkowitz</a> (center) builds and teaches Brian Boggs classes on ladder back chairs. Glen took a class on ladder backs with Jeff the week before and they both drove here to hang out until Glen flew back home from Nashville the next afternoon. It was great to finally meet Glen and Jeff who previously I had only corresponded with by email. I guess this is sort of a rare picture. Very cool to have one of the best ladder back chair makers in the U.S. and one of the best windsor chair makers in Australia right here in my shop. </div>

I have been out of the shop lately on vacation. Nice to get out and see the world on occasion. On our trip through Charleston we had to stop and visit the majestic Angel Oak on John's Island. There is nothing like standing next to the largest living thing on the east coast. This oak is more than 1500 years old and has branches that touch and grow under ground. If you are ever in the area you must visit this tree.</div>

We mellowed out on Surfside Beach in South Carolina. I think I woke up everyday at 5:30 to shoot sunrise photos over the ocean. I'm sure my Face Book friends are tired of them. It was nice to do nothing for a week but I am glad to get back to what I love.<br />

So much is talked about how to make furniture, the tools, methods, design, finishing, etc.. but little is talked about the materials from the woods, yes the woods, the forest, the birthplace of all of our woodworking projects. The almighty tree. The greatest renewable resource we have. For those that make things from wood with their hands probably at some point start to notice trees along the highway, backyards, anywhere trees grow which after seeing one growing on a roof top the other day I guess anywhere. Making greenwood chairs really opens your eyes what to look for in standing timber or even at the log yard. Words come to mind such as cat eyes, twisting grain, taper, and off center pith, all things to avoid when looking for timber to work with hand tools.</div>

What do I look for in the woods? Look at this textbook white oak. The bark does not twist, the tree does not taper much, very little cat eyes(knot inclusions), and the tree does not lean which most likely will have a nice centered pith. Everything appears to be fantastic wood to rive, split, shave for chair making. Nothing is for sure until the log is split.<br />

This white oak from southern Indiana was cut this morning. I was able to get two 8' logs with very little cat eyes in the second cut. These logs had such little taper that there was not 1'' difference in diameter in 16 feet. The center was starting to rot but not too much concern since I only use the 3-4'' of heartwood beneath the sap. The smaller logs I find to be more "tender" and bend well. This one is only 15'' diameter. Tomorrow I will split the log up and see if my expectations were correct. Stay tuned.<br />

I jammed some old handles I had onto my drawknife I forged the other day. I am surprised at how nice this tool works. I am going to make more knives using thicker metal and see what the results will be. I plan to fashion a scorp as well.<br />

A while back my son Logan came home from a bike ride with a friend of his and a bucket of railroad spikes. My only thought was "don't tell your mother you were walking around the railroad tracks". Who hasn't done that as a kid. Anyway, Logan had this big idea of making knives out of them. His drive was his friend and probably you-tube. He mentioned it several times but I did not take him serious until I saw my pole barn. Logan set it all up as a forge. He even blocked in my lawn mower so I new what we were doing today. I really was impressed with how efficient he set it up. I particularly like the gas forge on blocks. I hooked up the propane and we were ready.</div>

Now everything I have read about RR spikes is that they don't have enough carbon to hold an edge. But this is an exercise for Logan to do something that has been on his mind for a long time and I think he will learn a lot.<br />

Well as we say here in Music City "the proof is in the pickin" and the new chair makers bench has been broken in carving the first seat. I could not be happier. The only problem was where to place it in the shop.<br />

Well, after a few hours work the first dedicated chair makers bench in Sumner county is complete. First and foremost I think any bench should be massive, heavy, thick, and won't dance across the shop in use. The Roubo style fits that bill perfectly. But beyond that a chair makers bench should be slightly wider (26 1/2'') to handle the rake and splay of the legs. Not too wide since carving a seat involves 180 degrees of movement around the seat while carving. That is why the top is shorter (4') in length. </div>

The leg vise is very powerful for holding seat blanks in place. I also made the chop 9'' wide for more purchase on the seat and also for the leg jig when drilling the undercarriage assembly. The vise is closer to the end of the bench for easy carving on end grain. The <a href="http://www.benchcrafted.com/">Benchcrafted</a> vise works just as sweet as the video you see on their website.<br />

I have four of the hold fasts ready for use around the bench. These are a must for holding the seats in place while carving. The top is 4'' thick and I drilled a 1 1/4''counterbore underneath every hold fast hole leaving only 2 3/4 thick material. I have had problems in the past with them not holding in thicker tops. This always solves the problem. <a href="http://brokenfingers.mattoneill.com/">Matthew O'Neill</a> also gave me a good tip the other day of using a center punch on the shaft of the hold fast to help grip the hole. Good stuff.<br />

The biggest improvement was eliminating the tail vise getting all the dog holes out of the way of the chair legs. I also moved the hold fast holes closer toward center for the same reason. I like the split top design without a tool tray but open on each end to use clamps to hold chairs in place after legging up. The gap is 1 3/4'' wide to accommodate the style of clamps I use.<br />

Overall there is not really a lot of difference other than just tweaking a few things that kinda bugged me about the other bench.There are things that will still work better on the other style bench so it's good to have both. I guess with modernization and faster ways of doing things we just don't slow down and make something with our hands from raw material like we use to. Anthony, like most blacksmiths, makes a lot of his own tools. You can see the wonderful array of holding devices below that become an extension of his hands to hold the work while shaping and bending. Unlike woodworking Anthony can't feel the metal in his hands while working but if a mistake is made he can simply heat the material back up and start again. It's much harder than he makes it look and I was very jealous of his abilities.<br />

The heart of every good blacksmith shop is the anvil. This is a 19th century version from England which has the original owner's signature from the 1800's.<br />

Anthony was very gracious to spend his Saturday making me some hold fast for my new chair makers bench. He started with 11/16th round stock 18'' long and heated up the end.<br />

Stock this big is then pounded using the antique power hammer. A very impressive machine that shows no mercy. He squares the ends which also stretches them a little lengthwise.<br />

He follows with hand hammering the point to begin the start of the leaf pattern. Then he hammers out the leaf and veins, bends the upper section to the correct geometry all while constantly re-heating the metal. Anthony moves with a purpose and operates like a well oiled machine. I guess you can say he had many irons in the fire, literally.<br />

After final shaping he hangs them to air cool. You don't quench these since they have to be pounded during use and must flex to hold the work.<br />

Several hours later we had six hold fasts ready to work. All tested great and each had there own personality. Just like I wanted. One of the simplest tools I know is the hold fast. An invaluable tool for holding wood to a workbench. I have seen many of these over the years and not all work correctly. The really good ones are forged from tool steel and can be hard to find. The new chair makers bench I am in the middle of building has made me realize the importance of finding a good hand made hold fast. </div>

I contacted Anthony and he has agreed to make the leaf type hold fast like the one you see below. Today I went and bought some 11/16th O1 tool steel and Saturday afternoon will see these transform into 6 hold fast. I'll post some pictures of the process later.<br />

I decided to make the top about 26 3/4'' wide. No tail vise and bench dogs on this bench. It will be two piece to allow for movement of the top. The top will also be only 4' long. The base will be 3' long. Tomorrow I will start assembly of the base and leg vise.<br />

Well, I barely got use to the idea of making a new bench and the hardware from <a href="http://benchcrafted.com/">Benchcrafted</a> shows up via UPS. Wow, that was fast. Everything looks great. The highest quality from an American company just makes me smile. Don't you wish everyone put this kind of effort in what they did.</div>

I'll be making this bench from walnut. Not because it is the premier cabinet wood but I have been sawing this wood for years and have a ton of 8/4 material. Actually 3 tons. Maple was my first choice but what I have is still too green. I started with the leg stock. I'll laminate 8/4 pieces to make the legs 3 1/2'' thick. I have a class to teach this weekend so I'll pick back up on this Monday.<br />

I finished up my sack back rocker which I taught 2 weeks ago. I managed to get bursitis in my right elbow while teaching this class so I quit the demos on this chair. It sucks getting old but it seems I have recovered. I think it was splitting the 8' logs that did it. My son Logan may be the answer to this problem. What 14 year old boy would not want to pound sledges into wedges splitting white oak. </div>

I have just completed yet another chair making class last week. They made the classic sack back chair. Mark and Leon were extremely focused and finished really fast on Friday afternoon. The class was scheduled through Saturday but we didn't need the time. Their chairs came out very high quality and ready for finish. The class did make realize how important a new bench would be with multiple students. The timing of Jameel's new classic leg vise was perfect. I ordered one today and will start designing a smaller bench specifically for the chair maker. More to come.<br />

I wish I had more of this wood. The finish is a shellac and glaze mix to slightly darken the surface. The knob is turned from ebony.<br />

Today my friend George Gruhn came by to pick up his new chair. I owe him all the credit for changing the way I carve my volutes on these chairs. George owns <a href="http://www.gruhn.com/"><span id="goog_1003255012"></span>Gruhn Guitars<span id="goog_1003255013"></span></a> in Nashville and knows a lot about Stradivarius violins and the perfect spiral on their volutes. Actually I think he wrote the bible on vintage guitars.<br />
